In order to get the best performance out of a custom subwoofer enclosure it is critical that the subwoofers properly seal to the subwoofer box baffle, and this means cutting circles that are perfect. There are two main ways to achieve this: Either use a circle jig that connects to a handheld router or use circle templates on a router table. I prefer circle templates on a router table, here's why: 1) Although a handheld router with a circle jig is infinitely adjustable, I find that I often like to "dial in" the fitment of the cutout hole to the subwoofer. With a circle jig once you make a cut you have lost your center pivot point and can no longer adjust the cutout. This means if you make a measurement error, or if the manufacturer cutout value is slightly too large (which is common) you can't adjust. With a circle template on the router I intentionally undersize the cutout and dial it in with small rabbeting bits slightly enlarging with each pass until I achieve perfect fitment. 2) Dust collection - When using a handheld router with a circle jig I find dust collection to be cumbersome. You are trying to make a circular pass and that winding motion results in a twisted dust collection tube. On the router table with a circle template you rotate the workpiece itself and the dust collection stays below the table where it works efficiently and keeps your work environment clean. Odds are if you are building a custom box you need to use the router table anyhow, so this also avoids setting up another workspace for the handheld router, or even needing two routers. 3) Close proximity of cutout holes to edges of baffles - With a circle jig if you are cutting something like a hole in a baffle to flush mount the subwoofer, and that hole is close to the edge of the baffle, or edge of the port, the router connected to the circle jig tends to want to tip and not cut perpendicular to the baffle curface. With circle templates you can get very close to the edge of a baffle or port and still cut the circle geometry accurately with the table mounted router. Ultimately though it comes down to application, sometimes a circle jig on the handheld router can be favorable! What's your thoughts?
